as per lattu's suggestion, you should take a length of barrel material and some of that expanding foam stuff to cast a foam tube that's the same inner diameter as your barrel (or use a sharpened piece of barrel tube to cut the sabot from an existing piece of foam insulation sheet) - once you have this, cut it up as required to fit your projectile.
Look up APDS and APFSDS on google images to give you some ideas on how exactly to cut your sabot into segments.

Wikipedia has some good used designs for Sabots. http://en.wikipedia.org/wiki/Sabot I tried to make one like that by drilling a dowel, cutting it in half, and tying two ends together. It doesn't open fast enough at short range though (like 30 feet) I'll try to post some pics soon as well as further results...

Well I've been tinkering around with ideas for my combustion cannon, and so far I have this... Its just a plaster of paris sabot and steel rod... The plaster is still a tad bit heavier than I'd like to see, so I'm going to try a Pykrete type mixture with the plaster by adding either styrofoam or sawdust. The steel rod will of course be sharpened to a point on my final product when I go to test it...

yea, I did it the same as ice. I figured, ya it would be a tad more expensive, but it sets in a fraction of the time and its not nearly as heavy by itself, then you can add foam to make it lighter...

looks good, why don't you try molding it out of liquid expanding foam?

Thats a pretty good idea, I'll haveta give that one a shot. I think I might try that tomorrow. When I get something, I'll post some results.
